Jeff Meilander, the founder of Redwall, embarked on a digital printing journey that transformed his business from a small operation into a high volume, full service decoration powerhouse. Based in Oak Creek, Wisconsin, Redwall's evolution began in 2015 when Meilander recognized the need to integrate digital printing into his predominantly screen printing and embroidery-focused business.

Embracing Digital Printing

Initially, Meilander invested in industrial, commercial-quality direct-to-garment (DTG) printers to understand the logistics and workflow required for digital printing. Despite the capabilities of these machines, they did not meet Redwall's high standards. This led Meilander to explore other options, eventually discovering Brother's DTG printer solutions.

Transition to Brother DTG printers

At first, Meilander was skeptical about Brother DTG (Direct-to-Garment)'s printers, perceiving them as suitable only for small, entry-level shops. However, after thorough research and discussions with Brother, he was impressed by the printers' quality, price point, and the ready availability of parts. Brother’s printers stood out for their lower running costs, ease of use, and flexibility compared to his previous equipment.

"I immediately noticed the superior print quality and faster output of Brother’s printers," Meilander shared. "The offline pretreat was a new approach for us, but it proved to be more efficient than the inline pretreat we had used before."

Implementing the Digital Line

In 2018, Brother introduced Meilander to the concept of the Digital Line - a highly efficient, integrated system designed to streamline the entire printing process. This vision came to life over several years, with Redwall becoming the first to test and implement the Digital Line in 2021.

The first module, the DL1000 automatic pretreat, was installed in November 2021, followed by the DL2400 in October 2022. The DL2400, featuring four GTX600 high-production printers, allows a single operator to manage the entire process from pretreating to shipping label production. This system significantly increased efficiency, reducing the need for multiple operators and enhancing overall productivity.

Redwall's Growth and Innovation

Since its humble beginnings in Meilander's apartment basement in Milwaukee, Redwall has grown into a 135,000-square-foot operation spread across two buildings. The business offers a range of services, including screen printing, embroidery, dye sublimation, and digital direct-to-garment printing.

Redwall's equipment lineup is extensive, featuring 17 automatic presses, 6 manual presses, 3 computer-to-screen imaging units, an automatic screen cleaning machine, and 42 embroidery heads. The digital printing setup includes 33 GTX DTG machines of varying models, two Synergy + Firefly All-In-One Production Systems, and the state-of-the-art Digital Line 2400.
The Impact of Brother Partnership

Brother’s partnership has been pivotal in Redwall’s transformation. The superior quality, efficiency, and scalability of Brother’s DTG printer solutions have allowed Redwall to meet growing demand and maintain high standards. "Brother has been an awesome partner," Meilander noted: "Their support and the advancements in their technology have been crucial to our success."

With Brother’s innovative DTG printing technology, Redwall continues to push the boundaries of what is possible in digital printing, setting new standards for quality and efficiency in the industry.
